It does not sound like incorrect mounting is your problem. A small
border, certainly. But 25% is too much to be explained by mounting
error.
Question: Is the *border* of the 25% double image "sharp", or does
the image go from being a properly fused single image to a double
image gradually, being worse at the far edges?
If the edge of the double part is sharp, I would wonder if your two
cameras are exactly parallel. If they are not, then that could add
to the amount of wasted image on each side.
To find out, take a stereo pair that includes a distant object like a
faraway building or mountain. (The moon would be perfect.) The
distant object should be in exactly the same place on both halves,
with respect to left and right. If it's not, then your cameras are
not parallel.
If the border between single and double image is gradual, then I'd
guess your optics are mismatched. That's the problem I have with
zoom lenses that are not set exactly the same.
